Re: cause of homemade diapers wicking through threading?
I have been asking around, and I have heard some claim that even with the inner rolling out (both inner and outer cut the same), there are no leaks. I think it depends on the kid.

My pul is just standard pul bought at diaper supply sites (and not cotton coated pul).
I DID try a rolled legging though last weekend actually!
It doesn't quite roll in without a little help (probably b/c I didn't make the inner fabric less wide to help pull it in). But it does not seem to have leaking issues obviously without the thread issue.
Did you try any of the no-wick sprays for your diapers with castings? How is it working out for you?
